Chemicals and pharma

The plant keeps running. People still have to learn.

Decarbonisation, model-based control and digital laboratories change the work. Run around the clock and you have to create a learning window.

For process companies in continuous operation.

Learning window

One unit, four runs

One date per shift group, offset.

Equipment qualification

The latest date by which the team has to be able to run the plant.

Schematic example view, not a customer data set.

One term first

In this industry, “qualification” means two different things.

Equipment qualification

Documented evidence that a plant is installed as intended and performs reliably.

People qualification

People whose work changes, and the routes to the new role. QualiShift always means this one.

The date of the equipment qualification is also the latest date by which the shift team has to be able to run the plant.

Drivers

What changes the work

01

Decarbonising process heat.

Electrified heating changes operating practice that ran the same way for decades.

02

Advanced process control.

Model-based control takes over what used to come from experience. Intervening becomes judging.

03

Field devices and diagnostics.

More measuring points, more diagnostic data. Maintenance is plannable only for someone who can read it.

04

Digital laboratories.

Automated sample preparation, connected instruments. Method upkeep and data judgement rise.

05

New production processes.

Continuous rather than batch. That hits operating practice, quality and planning at once.

Roles

Where the work shifts

We describe activities, not job titles. Who can learn together follows from what someone does.

Plant operation

Today

Running the plant to specification, spotting deviations from experience.

What changes

Running with model-based control. Experience needs a new frame of reference.

Laboratory

Today

Preparing samples, running analyses, documenting results.

What changes

Looking after and connecting instruments, maintaining methods, owning data quality.

Maintenance

Training occupations

Electronics technician for machine and drive technologyElectronics technician for information and system technologyMetal technology specialist

Today

Interval-based maintenance, fault clearing on mechanics, electrics, instrumentation.

What changes

Condition-based maintenance from field device diagnostics, windows set by operation rather than calendar.

Process engineering

Today

Designing processes, supporting changes, improving yield.

What changes

Control concepts and data models become part of the design.

Quality

Training occupations

Materials tester

Today

Releases, deviation handling, evidence.

What changes

Judgement from continuous process data rather than from single batch values.

Production planning

Today

Planning campaigns and batches, allowing for changeover and cleaning.

What changes

Planning against energy prices, tighter coupling to maintenance windows.

The target roles that follow are internal role profiles. An occupation above is the starting point, not the destination.

Delivery

The learning window is cut out of operations

In fully continuous operation nobody is simply available. Planning here means planning against the shift roster first.

01

Shift model

The same unit runs once per group. Several identical runs are negotiated with the provider before the price is.

02

The turnaround is the window

A planned shutdown is the only shared period and the most demanding one. What works is the edge before and after.

03

Location

Operating practice is learned at the control system: simulation and supervised shifts on the plant. Theory remote.

04

Release from work

Release here means cover, otherwise it means overtime for colleagues.

05

Group size

Bounded by the shift group, not the room: as large as one shift can spare.

Training records are already part of the quality system here and relevant in audits. Linking person, role, content and date is therefore not an additional requirement. On top of it comes Section 97 (2) BetrVG, once existing knowledge no longer covers the work.

Automated high bay warehouse

Cohort fit

High on content, demanding on timing

In substance the industry fits well. A shift team on the same plant goes through the same change, with comparable prior knowledge.

The difficulty sits on the time axis. Continuous operation breaks every group apart, and the turnaround carries the heaviest load.

Our assessment. High cohort fit, as soon as the measure has several identical runs rather than one date.

Next step

The date of the plant is also the date of the team.

The Transformation Scan shows which activities change and how many people sit behind them. Shift groups are planned on that.
